FDM vs Resin for Cosplay & Props
Cosplay and prop work push 3D printing harder than almost any other project. You need pieces big enough to wear, light enough to carry all day at a con, detailed enough to read in photos, and tough enough to survive being packed, shipped, and bumped on a crowded show floor. No single process nails all of that. The honest answer is that great cosplay usually uses both FDM and resin, each for what it does best. How the two processes actually differ
FDM (fused deposition modeling) builds a part by laying down melted plastic line by line. It is strong, cheap per gram, and handles big parts well. Resin printing cures liquid resin with light, layer by layer, and captures fine detail that FDM simply cannot match. The tradeoff is that most standard resins are more brittle and the build area is much smaller.
For a wearable build, that split matters. A pauldron the size of a dinner plate belongs on an FDM machine. A face sculpt with skin texture and a half-millimeter rivet pattern belongs in resin.
Strength, weight, and wearability
Armor that flexes when you move, fastener bosses that take a screw, and anything that bears load should be FDM. PLA is fine for display, but for a costume you will actually wear, PETG or ASA give you impact resistance and a little flex instead of a clean snap. Resin parts look incredible but can crack if you sit down wrong in them, so we keep resin off any structural piece.
Weight is the quiet killer at a convention. A full helmet printed solid is miserable after an hour. FDM lets us print thin walls with light internal infill, which keeps large pieces wearable.
Detail and the camera test
Resin wins the detail fight, full stop. Sigil work, scales, filigree, gemstone facets, and tiny insignia come off a resin printer looking molded. FDM leaves faint layer lines that you can sand and prime away, but on intricate texture that is a lot of work. The rule we use: if the detail needs to read in a close-up photo, print it in resin.

Splitting a build the smart way
Most ambitious costumes get sliced into pieces no matter the printer, because you want flat seams, easy painting, and parts that fit in a suitcase. We plan those splits with you up front:
- Large shells (chest, back, thighs) in FDM, joined with hidden tabs
- Helmets in FDM, then resin for the visor trim or insignia
- Weapon bodies in FDM for strength, resin for engraved detail
- Jewelry, buckles, and emblems fully in resin
- Wearable connectors and mounts in PETG so they flex instead of snap
Finishing is where it all comes together
Both processes need work before paint. FDM gets a sanding pass and filler primer to bury layer lines. Resin needs a proper wash and cure first, then a light sand. After primer, the two surfaces blend so well that no one at the con can tell which printer made which piece. That is the goal.
